You could reinforce your air-dam with a flat bar. Aluminum might be strong enough or steel obviously. You can pick it up at Lowe's or Home Depot. I'm trying to think of who's rig it is that has 4 PIAA's across their air-dam. They reinforced it and it works good.
As for getting the lights lined up, go somewhere where there is a long straightaway and flip them on then adjust them how you like them.

I prefer the long straight method. That way you can easier judge where you want the lights to point. Sometimes it makes it easier if you put a cover over one of the lights and do them one at a time. I used to prefer them crossing for better periferal lighting. It made a difference even with driving lights.

x2....I have 4 hella 500's on my guard and I just go to a empty dark parking lot and I would cover one of them with my cap and adjust one of them to where I want them, hence the top hellas are aligned with my high-beams headlights while the lower hellas are adjusted with my low-beam but both are in wider stance like outside the headlights zone to the sides of the road...it works alot better that way and easier for curvy roads. As for the lightbar, I saw a site where a guy did it by using one of those metal poles like those on stop signs and street signs and he just cut the sides out on both ends leaving one side exposed to bolt down to the roof rack while the rest has plenty of holes to mount your lights on to...I'll try to see if I can find that link...and dont be stealin' those stop signs poles! Lol

With my two spots on mine, I almost have to go to a straightaway. I aim mine to where they will hit the edge of the roadway roughly 40 to 50yds ahead. They will still light up a street sign over a 1/4 mile away though. These things are "friggin' lazer beams". I'm adding either 2 more driving or 2 floods to the mix and then two work floods on the rear. Maybe another one on each side above the b-pillar on the rack and then rock lights in each fender well. My shizz will look like something from "Close Encounters of the 3rd Kind". hahaha

lol...i'd like to see a custom fab lightbar in person considering most of people have bought one of those pos lightbars from pepboys that I've seen around here, lol.

I think the stuff your thinking of is called unistrut. It's available from Home Depot and Lowes.

I was looking in the poorman's lightbar again and one thing that struck my attention is he used the light hook up with the trailer 4-flat wire plug....is that even possible?!?!?!?
